The automotive sector is one of the most demanding and disciplined industries in the world, where the margin for error is considered zero, and competition is measured in milliseconds and microns. To ensure that the production lines of the main industry never stop, sub-industry companies must provide a flawless supply chain and an uncompromising quality standard. However, catching this uninterrupted rhythm relying solely on human-powered traditional production models is now nearly impossible.
Recently, one of our clients—a leading automotive tier supplier—knocked on our door exactly at this breaking point. The business was facing severe bottlenecks while trying to respond to increasing global demands.
During our initial analyses on our client's production floor, it was blatantly clear that the core problem stemmed from manual assembly processes. Fatigue, distraction, and performance discrepancies during shift changes—which arise purely from human nature—were causing unpredictable fluctuations in production speed. Worse still, due to precision losses during assembly, there were severe inconsistencies in quality standards, and the production of defective parts (scrap rate) was literally melting away the company's profitability.
Our client needed a clear-cut solution: Produce faster and approach zero defects.
The expert engineering and R&D team at ACS Mekatronik immediately rolled up their sleeves to solve this complex equation. We constructed a brand new mechatronic architecture specifically tailored to our client's existing factory floor, the physical structure of their product, and the cycle time expectations of the main industry. Completely eliminating the chaos created by manual lines, we successfully designed and commissioned a 4-station, robot-supported fully automated assembly line.
The extraordinary results and technical advantages this custom-designed line brought to the business are as follows:
An Incredible 150% Increase in Speed: Thanks to continuously operating robotic arms and synchronized transfer systems working at speeds human hands could never reach, production speed was increased by exactly 150% in a single strategic move. Our client is now capable of completing order deliveries in days that previously took weeks.
Quality Rejection Rate Dropped to 0.2% (The Standard of Perfection): Every single step of the newly integrated 4-station line was equipped with high-resolution sensors and smart control systems. By leaving the initiative entirely to the software and robotic precision, the quality rejection (scrap/defect) rate, which was previously a major cost item, was pulled down to an unbelievable level of 0.2%.
Fully Synchronized 4-Stage Processing: The 4 independent stations—covering part feeding, precision assembly, automated testing, and sorting—were programmed to operate like a flawless orchestra under the control of a single brain (an advanced PLC infrastructure).
Shifting the Workforce to Skilled Areas: While the exhausting and repetitive assembly work was handed over to robots, the existing personnel working on the line were redirected to much more value-added and safer positions, such as quality management and system operation.
In conclusion, automation is not just an investment in machinery; it is a strategic move that secures the future. Thanks to this robotic assembly line we designed as ACS Mekatronik, our client not only solved their immediate production crisis but also left their competitors in the automotive sub-industry far behind, elevating their position in the sector to the very top.
